I know the air passing through the engine would be the same. The thought was 30% more fuel may cause more exhaust gases

I am going to start off with "I have no factual idea". Now with my "High-tech Redneck" methodology I would have to say that if there is a change to be made header wise from one fuel to another than it is so small that most of us would never be able to tell without a good dyno. That having been said, most of the headers we as boaters use are general and not perfect for what most of us have anyway. Most of us are giving up HP running the Bassett's or Rewarder headers that are out there.

So running the headers you have right now would not create any negative affects and I doubt would limit any benefit that the E85 would offer. Now remember to take this with a grain of salt.

I would say Paul's post is dead solid. The fuel your running is much less of an issue, specially gas to E85, on the same engine than almost anything else you can think of. It MIGHT be of some concern if you had a set of dyno tested, track proven headers, after testing dozens of headers to get to THEE set. But in your case, in all honsety, if the fuel made any difference, how would you know it wasn't for the better. I the headers actually needed to be bigger for E85, how would you know if the headers you have now aren't already too big for a gas deal. Are you headers that "perfected" to your current combo?
In other words Sarge, worry about something else. You would be amazed at how little we found putting 8 different sets of headers on a blown race deal.

I am NA not blown. I think it makes more of a difference with NA. I am having custom headers built 2 1/4 stepped into 2 3/8 to 4 1/2 collector. I think it may be a bit big for my 850hp 572 with 5900 redline but I also want to add a slip on Borla muffler when boating at stricter noise enforcement lakes. The 2 3/8 tubes allows me to run a larger Borla muffler minimizing restriction when in in that configuration

Yes, the headers do make a bigger impact on a N/A deal. But it still doesn't answer the question as to what it RIGHT for your deal. Your thinking and saying diameter, and haven't even mention length.
Not trying to be critical at all. Just agreeing with FC Pilot. What your asking just doesn't matter. With mufflers, it means even less.

To properly size a set of headers you need to know camshaft specs as well as details regarding exhaust runner length as well as a number of other details about the engine. Then to really make the most you also need to know the application and how it will be loaded. Knowing how the Borla collector mufflers work I would not worry about primary diameter either. As Bob said, the length will be more important than the diameter.

I am getting Lemons jet boat headers (see "Lemons for jets" post on jet boat section) so length is standard to the jig and not an option to change.

Length is never a option to off the shelf headers. Thats the point FC Pilot and I were making. Your original question is of little concern. What would you do if we all agreed that you need to make a change if your runnig off the shelf headers. NOTHING! Becuase there is nothing you can do short of chosing a different header manufacture. Lemons can a will built ANYTHING you NEED. Question is, what do you NEED? Do you know? And even if you did know, have you seen his prices for CUSTOM headers?

I take you are buying Lemons because you like the look, because I have never seen an engine that didn't make just as much if not more with Bassetts for a lot less money, and they are available with different length collectors.
If you runnign the Borlas, the collector length means nothing, and the diameter and tube length become the ONLY factors.

FYI, if I could only make on change to a set of headers after they were built, and its IMPOSSIBLE to change the diameter, so that leaves tube length and collector length, I would change collector length EVERY SINGLE TIME!
So back to your original question. How would you change that if you were runnig Borlas?
Are you giving Lemons you engine specs and having him decide the diameter of the primary and collector diameter and collector length?

He said the step up to 2 3/8 and 4 1/2 collector was a little big but OK. I did not tell him it was on E85 though and wondered if that would make a difference. I guess not. I think a little big is good for a jet boat as low end torque means nothing as it might mean in a car. In a jet the engine slips up to WOT quickly and just stays there. I suppose the same argument could be made about carburation, a little big is OK.

Master Sargent, don't worry to much. What Bob and I are saying is that they are not going to hurt you being a different fuel than you told them. IMO I don't think the fuel will make one bit of difference one way or the other so I would try and get something that is right for it. If they said the step would loose some then I would not go with the step. But then again this is your deal so do what makes you feel best. With that engine you should be happy no matter what headers you put on it. It should hold its own well. Let us know how it comes out.
